Filling up the fuel cell at the gas station has always been a *****. They used a filler neck that’s about 1 1/4” ID and to make it worse it had to bend a bit so the tank neck could mount to the rear panel. I bought a Dorman GM tank neck, a short length of hose and a tank flange so I can upgrade to a 2” diameter. I’ll be able to make it work but I’m gonna wait until I use most of the gas since I just filled up. That will make it easier to drop the cell.

Well...I forgot to read the fine print as in applications for the Dorman part. It’s for earlier models, 80’s-early 90’s so my fuel cap doesn’t fit and the one that will probably work is about $90 so I’m gonna see if I can modify the old one to fit the 2” hose and it looks like it will work, if not I’ll order the other one.

Hell wit it, I ordered the other Dorman part, found it for $73 on eBay and decided I don’t want to **** around with the other, I would have had to cut a long notch it the hose so it would come up on the neck far enough that I could clamp it, and it would have been Mickey Mouse shit sealed up with Permatex Permashield. I also ordered a foot of more flexible hose so I can make it line up with the rear panel easier. I also installed a Scosche head unit install kit because I heard it was better quality than the Metro one, and I remembered the Metro wasn’t all that solid. The Scosche is a bit better. I didn’t get pics of the kit before I installed it, here’s after install and the Metro kit. The sides just slip onto the face and the HU’s mounting screws hold it together but it’s weak.

I got the correct Dorman filler neck today and pre-assembled the parts. I pulled the overflow hose off the fuel cell and found another bigger hose to make the transition to the larger nipple that’s on the new part, got everything ready. My plan is to pull the old base off the cell, cut the spout off it and enlarge the hole in the flat plate that’s left over to match the new base, mount the new base to the old one since it will mount inside the original bolt holes, and remount the old base plate with the new assembly attached. Simple. I was hoping the old base was attached with bolts threaded into the cell, with no nuts on the inside. I carefully started removing a bolt, pushed on it.. seemed like no nut and it was threaded into the aluminum. I proceeded with removing it. It was almost out when I heard the “tink”. A nut falling to the bottom of the tank. Dammit. I need to drop the cell and remove the pump in order to get my hand inside the tank to do this, so I put it back the way it was for now with a rubber grommet in the hole so I don’t get an evap code. I’ll do this project later, I don’t want this truck down until The Beast is driving again. I know one thing- this will take the gas fast when I’m done, the 2” hose is huge.

Honestly, it provides me with the opportunity to have a bigger fuel cell made. The 15 gallons sucks since usable fuel is more like 12. I looked at pre-made cells when I had the bed off but nothing would fit. I will probably have a 20-22 gallon one built that will accept a full height pump. I had to cut the height down on the Delphi pump I replaced last year because the cell isn’t tall enough. I have room to go wider by at least 10” and then I would go 2” taller. The area where the pump mounts is hamburger from all the holes the PO drilled in it mounting pumps. The mounting ring has holes drilled at random places in the circle so as it was r&r’d a few times they just ran the self tapping screws into new holes. It was a mess. I’m going to see if there’s any place local that can build one to my specs, and buy a new pump. That way I can cut the holes and mount everything myself so I know it’s done right.
Every PITA is a new opportunity to improve the existing problem. [emoji16][emoji106][emoji631]

Finished the fuel cell neck upgrade. I can’t believe the shit work somebody did on this. The retainer ring they made for the fuel pump was a joke. The holes were in random locations and it was held on with 5/16” head self- tapping sheet metal screws and half the holes were stripped in the aluminum tank. There was no gasket just a lot of sealant and when I replaced the pump a year or so ago I put it back the same way because I wasn’t prepared for the shit show it turned out to be. At the time, I had to find out why every fuel pump I bought wouldn’t fit, they were all too tall. That’s when I discovered I needed to cut the height down. That was enough of a challenge. But this time I bought a roll of 1/8” thick cork/rubber gasket material and made 2 gaskets- one for between the pump lip and the tank and another for between the ring and that gasket so that part was 1/4” thick. Then I tapped 6mm x 1.0 threads into the aluminum and used stainless socket head bolts that I had laying around. It resulted in a good sandwich effect on the pump and no evap leaks, at least so far. That eliminates any sealant but I do have Permatex Permashield on hand if I need it. It’s amazing I could get gas through that skinny nozzle but it’s easy to see why the pumps would constantly click off at the gas stations. It was so frustrating trying to fuel up. It’s hard to lean over the tailgate and mess with the nozzle over and over. No more. This thing will swallow gas now. I’ll have a bigger cell built someday but this is way better already. The idiots also hacked off the filler nozzle and there was barely enough left over to put a clamp on- it slipped off the hose more than once.
Did you cut that mounting plate to match the new filler neck base opening or leave it like it was? Looks real good dude, nice work.

I cut it slightly bigger than the new one. That shit was thick steel too, 3/16” or 1/4”. And thanks.

I just filled it up, what a difference. Put the nozzle in, click it on, don’t even need to hold on to it anymore. The other one always spit a bit of gas out too just as it finished and clicked off. Not anymore. Yay. It’s the little things.
