Can one tire be replaced with 4WD?

The car has a bout 40k on it and one of the tires has a nail in it and it's none repairable. Just wondering if it will burn up the transfer case after a while because all the tires are not the same size because of wear.

I would think that if there's enough wear to make a difference, you should be replacing all of the tires.

I think that the quick answer is no, so long as you're replacing with essentially the same [height] tire.

The car is at the dealer right now and I just spoke to them and they said as long as the tire is within 5/32” of each other they can replace one of them. So I had them replace it with the same tire. Although I would feel better if they would have it shaved to match the others.

You would need to atleast replace both tires on the same axle or there is a chance of getting a rotational pull. Not sure about being awd but prob not a bid deal since half the people out there don't rotate there tires so the front tires are usually worn more anyway.
