Pulled the NP246 and performed an autopsy.

Pump wore through the case on the top side.

Broken bit from a cast steel part, shift or clutch fork maybe.

Chain wear at front output sprocket from skipping or possibly running the loose steel part through the chain?

Case damage.

Transfer case studs did not want to come out by double nutting them. I was able to get 3 out but mangled one of those with vise grips. Instead I will be using six of the NP246 case half bolts.

Looks like chain stretch to me. I can see the chain marks in the case to the left of the exit hole. 9 grooves from the links stacked. Good thing you werent driving down the road when this worn out chain was letting go. It likely would have ripped the rear extension housing of the tranny off which would make your tranny case useless.

A high mileage Tcase should be opened up and at a minimum the chain replaced if it shows prominent slack. Around 200k is my must open up and inspect point, unless 4wd is used often such as someone that has a long dirt lane and lives in the countryside and is in 4wd very often. Chain runs around $100 and is cheap insurance. Bearing and Seal kit are fairly cheap too so I always do them when im messing with the chain.

More damage after digging further in;

Pressure plate bearing went dry, jammed up and broke the ear off.

Bearing was completely shagged. Clutches don't look bad at all.
