What did you end up doing about transfer case noise? They all have a pin hole leak so I hope you addressed the pinhole as well as the other issue. I’m sure you have a pinhole unless previous owner fixed it
Why not just go with the Rough County 6" lift that is mostly bolt-on except for the grinding and cutting on front diff??

I did a video on what tools to use to replace them. I replaced all four on mine. They were all installed on the truck the same day at factory...if one goes bad the others will follow. Might as well replace them all if you are able to financially. Using a scan tool that can show you live data...

Yep...jounce stops are always supposed to be in contact with control arm bracket. Certainly you can adjust the keys for more lift but they should still touch.
I have a 6" RC lift also. At first I had the 2" spacers installed with my OEM CV axles but then I changed over to Extended travel CVs for a 2008. Because that axle is longer than the OEM 2004 axle I could ditch the 2" spacer and still have a little more travel to go along with my Cognito Upper...
I had a torsion kit on mine and added new upper control arms from Cognito plus limit straps and was finally able to get it to align but by then I was like I might as well get a Rough Country 6"...so that's what I did. You can always spend $$$ to improve your torsion lift ride but it will never...
