So after several months of thinking and planning and pestering other board members (Thanks, Jelorian!) my dual battery install is done. Well, SORT OF done. Done in the sense that the 2nd battery is installed and seems to be charging. I still need to "clean up" the engine compartment (no, I'm not driving it with all these wires all over the place, I have a separate DD!) I also have to get a power source to the interior of the truck and then put in my dedicated 12v power outlet for the fridge, and will probably run another power wire for my 2m HAM radio.

Anyway, I thought some of you with GMT-800 vehicles might like to see my writeup, so here it is. Nothing too fancy, I basically copied Jelorian's but I did just a few things differently.

On some dual battery setups, the hard part is figuring out where you're going to shoehorn in a 2nd battery in an already crowded engine compartment. But, since the GMT-800 trucks had an option for a 2nd battery on the passenger side near the firewall, that part is easy: You just get the factory battery tray and replace the brace on the fender with the battery tray. It's a straight bolt on.

As you can see from the photo, I put the crescent-shaped hood brace back on because I wasn't putting the battery in right away (I got the tray back in June or July.) In order to put the battery on, though, that brace has to come off.

Next I had to figure out where and how to mount the isolator. I went with the same 200a "Stinger" isolator that Jelorian used. I was nervous about drilling into the firewall (because I wasn't sure what was behind it - didn't want to hit a heater line or something) but it was no big deal. Instead of using sheet metal screws (which I was worried would loosen), I went with "jack nuts." For those who have never used jack nuts, they're pretty cool. Basically it's similar to the idea of a molly bolt, you drill a hole, then put the jack nut into the hole, then use a special tool to expand the back of the jack nut which then grips the sheet metal. In essence, it puts a nut on the "blind" side of a piece of sheet metal that you can then put an actual screw or bolt into.

Located where I wanted the holes and drilled for the jack nuts:

Once the jack nuts were in, I bolted in the isolator using machine screws, washers and lock washers.

Once that was done I turned to my cables. I got 20' of 2AWG welding cable from a local welding shop and some large ring terminal ends. I don't have shrink wrap, a soldering gun or any fancy crimping tools...but I DO have a bench vise!!

I'll bet I use the vise more than any other tool I have! It's awesome for having a 'second set of hand' to hold onto things while I work on them. Got the ends crimped on...

I know some of you use shrink wrap but for me the "redneck" style tape will work.

My biggest expense (and the one thing that kept me from getting this done months ago) was sourcing the battery. I went with this from the local Batteries + Bulbs outlet.

It's a group 34/78 (i.e. it has both side AND top terminals) deep cycle AGM, rated at 68ah. That's quite a bit more than my starter battery (also an AGM) which is rated at 55ah. It was very expensive (about $280 OTD) and while I was sorely tempted to go with a cheaper battery just to get this done, I thought, "No, I only want to do this ONCE." The battery fit perfectly in the tray.

On the "starter battery" side instead of using a quick-release (as Jelorian did) to get enough extension to reach the positive side terminal (it's kind of buried in there!) I used a marine terminal on the top terminal of my 34/78 starter battery.

The reason I went with this was simple: Because I already had the marine terminal adapter. The only 'downside' of this is that I did have to remove the metal rod brace that runs diagonally across the top of the battery (GMT - 800 owners will know what I'm talking about.) I don't really know that the brace is even necessary. If I decide to use an extended side terminal adapter as Jelorian did, I can put the brace back but for now I think this works.

You can also see that I wrapped the positive cable in red wire loom. Not really "needed" as the 2awg wire has a very thick insulator, but I wanted to be able to tell + from - at a glance and since the cables were all black, this was the best way to do it. It also lessens wear and tear on the cable.

Hookups on the "house battery" side. The Stinger has 2 large posts that are for the positive connections to each battery and two small posts. One of the small posts goes to ground and the other goes to a powered circuit, to open and close the switch. It doesn't matter which one of the small terminals is used for ground and which one for the switch, they're interchangeable. In this photo I've connected the + cables but not the - or the switch to the Stinger. As you can see I used the Blue Sea side terminal fuse holder, just like Jelorian. I used 150a fuses on both ends.

Final setup of the house battery with all wires connected. If I was more picky I might have used black wire for the ground connection and red for the power connection, but I had a bunch of yellow so that's what I used.

A few notes about this: I used an extended side terminal bolt on the negative side, that had another bolt on the end of it. Both the negative/ground battery connection and the negative wire to the Stinger are attached to the outer bolt. The negative battery cable is also a 2awg welding cable with a crimp-on ring, the only difference is I wrapped it in black wire loom rather than red. The yellow wire that runs from the negative terminal to the stinger uses ring connectors on both ends. The negative attaches to the small post closest to the front of the vehicle (closest to me in the photo) and the yellow wire that runs from the rear small post on the Stinger is the power wire for the switch that runs to the fuse block.

You can see that I routed the large negative battery cable (black wire loom) underneath the Stinger....

...and connected it to the same bolt as the chassis grounding strap behind the engine. The yellow wire is the power wire that goes to the fuse box.

I used an add-a-circuit and went into the same 10a ignition fuse slot that Jelorian used on his. Wire is routed underneath the fusebox.

After I got everything buttoned up and bolted down, I started the truck. Measured 14.5 volts at the starter battery and about 14.25 at the house battery - I'm assuming that means the system is working as the house battery appears to be receiving a charge?

Very nice writeup! You've got me thinking, I may do the same. I've seen marine switches that allow you to charge both batteries, then use one, or the other, or both to power everything. I think this would be a viable option to have as an emergency battery backup, instead of carrying jumper cables and "hoping" someone is available to help in case you have a dead primary battery?

Thanks. So to answer your questions: The purpose of the isolator (the Stinger) is that it prevents one battery from discharging the other. Let's say that I leave my lights on or something and the starter battery discharges. Without that isolator (which is basically an electrically operated switch or solenoid) the starter battery would drain the 2nd "House" battery by trying to equalize the charge between the two batteries.

A good metaphor for this is water: Imagine that you have two jugs of water, each one is full. Now you run a hose between the two jugs at the bottom so both jugs are sharing the same water. If you take water out of the jug on the right, water will flow from the jug on the left until both jugs have water at the same level. It's similar with battery energy levels.

If you look at the isolator, you'll see that it has 4 connections. Two go to the battery + terminals, one goes to ground and the 4th one goes to an add-a-circuit on the fuse box that is only powered when the ignition is on. So when the ignition is on, the switch is "closed" and the two batteries are connected. That means that when the power flows from the factory alternator (my 'Burb has the 145a alternator according to the RPO codes in the glove box), to the starter battery though the factory cable, that power then flows to the isolator and into the "house" battery.

As soon as I switch off the ignition, the switch in the isolator "opens" so there is no connection between the two batteries. That way even if one of the batteries discharges completely the other one is fine.

In theory, as long as there is enough power in the starter battery to energize the ignition circuit, I could actually "jump start" my truck without even using cables. It would go like this: Let's say the starter battery is dead. So I put the key in the ignition to power up the ignition circuit. As soon as I do that, the switch closes and the two batteries are now connected, meaning my fully-charged "house" battery is now connected to my dead starter battery. Should be more than enough power to start the truck.

Now, having said that, what I'm actually planning on doing is just the opposite: Since my "house" battery is not a starter but a deep cycle marine/RV battery, the purpose of that is to run the refrigerator that I carry when we go camping.

Refrigerators, of course, draw an enormous amount of power, especially in hot weather. In the past when running a single-battery system with the fridge, I have actually run my battery down to the point where I needed to jump start my vehicle. This normally only happened if I was parked for several days at the same location without going anywhere, since starting and running the truck for a few hours is usually more than adequate to keep the battery fully charged.

So my plan with the "house" battery is that now that I have it hooked up, I will run a wire from a fuse block on the "house" battery, into the interior of the Suburban and that wire will run to a 12v power outlet, probably on the driver's side behind the 2nd row seat. With 68ah in the "house" battery (vs 55ah in my starter battery) the "house" battery should be more than adequate to run the fridge for a couple of days. Even better, let's suppose that the "house" battery discharges past 50% (which is not good for a battery.) Even then I still have my fully charged Starter battery to start the truck. And being a "deep cycle" battery, the "house" battery is more forgiving of multiple discharge/recharge cycles.

As a final note, earlier this year I also purchased a 100w solar panel and an MPPT controller. Eventually I will have it set up so that when we camp for several days, I can keep the house battery charged up with the solar panel. In theory, at least, that would mean that we could camp as long as we wanted to, limited only by how much food/water/fuel we have.

To answer that question a little more specifically, yes, you could do that although IMO if that's the only reason you want a 2nd battery, it's kind of overkill.

Keep in mind I'm probably $450 or more into this setup (the biggest part of that, $280, is the 2nd battery itself) and I'm still not 100% done. OTOH You can buy a decent jump pack for around $125 and just keep it charged up and carry it in the back of your vehicle. If all you're worried about is a possible dead battery, that's the way I'd go.

Dual batteries are normally used by people who either run extra electrical equipment like my fridge, a big powerful stereo, a HAM radio, or similar, or else people who live in really cold climates where they need the additional amps of 2 batteries.

What piece of equipment did you remove to get the plate in there?

:confused: Not sure what you mean by 'plate?' Are you talking about the battery tray?

If you look on the firewall under the curved brace you should see a metal platform or bracket that goes from the inside of the passenger side fender to the firewall. The factory battery tray just replaces that bracket. It's a straight bolt on. The curved brace that sits on top of the fender also needs to come off as the battery will not fit underneath it.

You do need to unbolt the reservoir for the radiator when you are putting the battery tray in. You don't need to disconnect it, but you do need to unbolt it so you can move it out of the way. Installing the battery tray was super easy, actually probably the easiest part of this whole thing.

All right, I wanted to post this in case anyone was following. After I posted my pictures on Expedition Portal, a few of the people there pointed out to me that the way I had crimped on my cable ends was not correct. I basically just mashed them on with a bench vise. Well apparently that doesn't provide a very good connection and can lead to excess heat buildup and (worst case) a fire. Best case is that power going to and from the 2nd battery can be inconsistent.

Connecting the cable ends correctly requires either soldering them using a "slug" of solder and a tin cable lug, or using a copper cable lug and a special crimper that will squeeze all the wire in the cable together, "cold welding" it to the cable lug.

One of the Expedition Portal members, Dave, graciously volunteered to let me use his cable lug crimpers. Not only that, he had a full supply of lugs and some good quality shrink-tubing to seal the ends. So last Sunday morning, I drove over to his house and we correctly crimped all 3 cables.

I put it all back together last night. Here are the nice, neatly crimped cables that Dave made for me:

My experience with Dave using shrink tubing prompted me to go out and buy a heat gun and re-do my small cables, so instead of the "redneck mechanic" look of multiple wraps of black electrical tape, I have this:

Once I got those made, I popped the cover off of the fuse box so I could route the power wire for the controller underneath it. It's easy to remove the cover to the box, but you do have to take off the crescent-shaped hood brace in order to get it out.

Tested it and...it didn't work. Then, after frantically checking every circuit, I realized that I'd re-connected all the cables - except the one from the house battery to the truck ground!

Hooked that up and measured the voltage. Engine running, starter battery: 14.33v. House battery: 14.33v.

Looking into the engine compartment there are the ends of two machine screws sticking out. I was thinking this would be a great place for my insulated clamps.

Finished up the install this weekend with a 12v outlet on the rear driver's side

As usual, it turned out to be much more work than I thought it would.

There's a cautionary tale here, too, about making sure you have the right tools and not being so impatient to get something done that you rush through the process and break something.
.
With the dual battery system functioning it was now time to turn to the whole reason WHY I put the dual battery in in the first place: So I could have a dedicated power source to run the fridge (among other things, but the fridge was priority no. 1.) In order to do that, I had to get power from my 2nd battery to the interior compartment of the truck.
.
This turned out to be a major hassle. I tried to push a wire through one of the existing wire grommets but no luck. At this point I didn't want to run the risk of damaging a critical electrical circuit so I tried to figure out what to do next. The only thing I could think of was to run the wire underneath the fender to the door, then poked a hole and ran it right through the door weatherstripping and from there I could drop it into the channel underneath the sill plate.

Looking at that, I'm thinking it would be prudent to either put some wire loom over the wire or even some rubber tubing to protect the wire from damage (the door does NOT contact the wire - I checked - but I don't want to run the even the risk of a bare wire shorting it out (although it is fuse protected at the battery end.)

It's not a particularly elegant solution, but given the fact that I was running out of time it was all I could come up with. I wish there was an easier way to put a wire through the firewall - I have to say that of all the tasks I've had to do on a vehicle, figuring out how to do this seemingly simple one has proved to be the most difficult of them all.

In the old days it was easy but modern vehicles have so much CRAP underneath the dash that it's nearly impossible to get through the firewall in a manner that is safe and "elegant" without looking like a hack job (It would be nice if manufacturers just put a blank "accessory grommet" somewhere on the firewall for just such things. Oh well, a man can dream, right?

Anyway, I was able to get most of the interior trim panels out - as others have said, they are held in with clips that just pop out. The only problem I had was with the one on the interior of the D-pillar. Since my Suburban has speakers there, the D-pillar is somehow held on with the speaker. I ended up pulling it just a little to hard and this was the result:

I couldn't see any way to remove a screw or anything so I still don't know how that panel is supposed to come off. Luckily for me, all the other panels came off without too much drama. The result was an interior that looked like this:

My plan was to find a way on the fender-cover to put the dual 12v outlet. Finding a place that was both high enough that it would not be covered up by cargo, and also not on a curved portion of the panel, proved to be a little bit difficult but after looking around, I finally decided to mount the 12v outlets horizontally just behind the 3rd row seat cup holder.

Unfortunately, this was another area where my impatience cost me: I needed to drill a couple of 1" holes for the 12v outlets. I didn't have any actual 1" hole saws but I did have a spade bit. Of course, spade bits work great for wood - for plastic, not so much. The first hole went OK because I took my time but I rushed the 2nd hole and the result was not pretty:

Yup, it punched out a section that was a good 1/4" bigger than it needed to be. I was able to smooth out the edges with a dremel tool and luckily for me, the cover plate for the outlet hides most of my mistake:

For a ground I just ran a wire to the metal bracket that holds the fender cover up (the aluminum bracket you can see sticking out from the side of the body in the photo above.) I checked it with the volt meter and was getting a good solid 12.4v reading, so after that I hooked up the outlet and buttoned everything up.

Unfortunately while reassembling the plastic panels I broke off one of the smaller pins on the fender cover. Not a huge deal, but, once again, it shows the results of impatience (it was getting dark by this time and I just wanted to be DONE!)

You can see from the picture that there are two outlets - one is a conventional 12v power outlet and the other is a dual USB. The USB is not currently connected to anything but eventually I'll hook it up, probably by splitting the 12g wire that comes from the battery. I had thought about running another wire all the way from the battery but I don't think that's neccessary - USB has such a small power draw and it's not like we're going to connect that to anything other than a cell phone or iPod. If I had to do it over again I'd have just gone with the single 12v outlet. Easier to position and easier to fit in.

So, overall I have to say I learned a lot in doing this. And of course I have to thank all the folks here on the board who helped me out, especially Dave! I certainly could not have done it without you!

Even though this is "done" I will probably continue to "tweak" it but at least now I have a working system.

How much was the isolator? And how did you decide to buy the one you bought? I'm also wondering how much this would be at a local RV shop if you supplied the battery and isolator?

GREAT write up. Thank you so much for all your time and effort on this. I'm going to have this done to my 07. Which is even easier as they came with the second battery tray already installed in the front driver side.

As for why I chose that one, well, it may seem silly but I was essentially copying my setup from one I saw on http://www.expeditionportal.com, and so I figured I'd use the same isolator he did.

As far as what a shop might charge, that's hard to say. It would probably depend on how experienced they were doing things like this. I probably have a minimum of 10 - 12 hours of work into this project, but I'm working by myself with very little equipment and doing things very slowly (this is my first time doing something like that.) I would hope a shop could do it in maybe 2 hours of shop time which around here tends to run $90 - $100/hr.

The tray was actually the easiest part. The harder parts were things like figuring out where to mount the isolator and how to attach it to the mounting point (as you can see, I decided to use jack nuts and screws but some people use sheet metal screws) , making the cables (which required a special tool I didn't have so I had to drive to someone's house and he helped me make them) and figuring out where to run the wire through the firewall. You'll also have to come up with a way to tap into the fuse box, I just lifted the fuse box cover off and ran a wire underneath it to an add-a-circuit fuse tap.

I'm still not happy about the way the power wire runs to the back of the truck and once it warms up a bit I plan on pushing that wire through a rubber grommet on the firewall, probably using a rifle cleaning rod to pull it through.

By the way I tested this system out on a trip to Arizona in November and it worked great. Even though we had electrical power at the campsite (if we have 120v AC electrical I always plug the fridge into the 120v line) it gave me great peace of mind to know that the fridge was running off of a separate battery from the starter battery.

What year is your truck, mine has a few factory studs coming out of the firewall that look different than yours. I will show pics later today.
