Good news! Did you find the remnants of the original clip? How's the axle seal look in the housing? Easy to replace right now since it's apart, IMO

I honestly haven't had one of those apart in quite some time. So from what I read your right side axle will move out of the axle tube and not allow the 4wd actuator to engage it? If that is truly the case I'd pull it apart and have a look see. Can't say I've ever seen this, usually the little rings hold the axles pretty good.
That is what is going on.

We believe we found the problem.

Both bump stops were slap worn out and gone and therefore allowing to much travel up and down and pulling on the axle. We would not have realized this if the same situation did not start happening on the driver side.

Both bump stops replaced. Wait and see now.
